Swks 2003 has been iffy on putting fillets at an intersection of a
rectangular "bar" interseting a loft of elliptical profiles.
Sometimes it works & sometimes it does not. I can ask it to put a
..015 or .001" radius on a clearly defined edge where there is obvious
room and it says the radius is too large. That is not acceptable to
    me.

Is Swks 2004 any better in this regard?

  2. Have you tried using face fillets. sometimes this fixes it. Sometimes not.

Yeah, a face fillet will give you an even fillet all the way around. Or you
can add hold lines and see if that helps
