My drawings are set to plot by limits. I open a 2002 dwg in 2005 and try to
    plot, i get this error:

Command: _plot The selected layout has an invalid hardcopy configuration.

I get the same error if I try to preview. I can switch to window, extents or
any other type and it works fine. Even if I re-establish the limits of the
    drawing it will not work.

I have saved my 2000 format drawings to 2004 format first, still wont work.
The only way I can plot by limits is if I create a new drawing in 2005
starting with the acad template (acad.dwt), but this doesnt help me with my
existing drawings or existing templates created via 2000 format.

It seems that limits is corrupteded once it is opened in 2005.

"Limits" hasn't been a valid plot area for layouts for several releases. The
new problem you are running into is that we used to silently and
automatically change "limits" to "Layout", and this isn't being done for the
plot dialog in 2005 (due to a bug in the dialog code). One possible
workaround is to use the -plot command (plot command line) which will do
    this conversion.
